Can You post Yours engine spec? (turbo, AFM,injectors, manifolds, downpipe exhaust etc).
as this sound as mechanical problem and what power do You have when You have to be on 1,5 bar of boost?
BTW we have Tomei stronger springs design for Poncams and we don't have any problems.
And if You don't have some big turbo this is really excelent price for real intercooler:

I think that You have to strong springs for OEM VTC ( You will see is VTC working on dyno) and also if You don't use quality oil and have high EGT rattling start, I have one car on some cheap oil on dyno and after one pull rattling started but MOTUL is super stable.
From what I see and read from other people experience IMO main problem is ported head - bigger is not always better and OEM head obviously have better flow .
And those crank PS is always just guess of real power (except if You have engine dyno) so You put M5 V8 with crank 400PS on dyno and on wheels is only 250 PS same as lightly tune S14 for which every body is assuming less that 300 crank PS.

I use only high quality oils and parts. Okay my mate chose sadly not only high quality parts. The first clutch was a Spec stage3 with Findanza Flywheel. At the first pull over 1.5bar the clutsch started to slip. Next thing was a cheap fuel pressure regulator, which worked no correct. We spent to much time with maping until we found out that the cheap FPR hold the fuel pressure to less stable. And the last bad thing, what im expect is the Autobahn 88 intercooler. They are cheap, fitting well and i think to 350hp (engine hp ) really okay, but not for more.
Trust me we've needed more high quality oil (Castrole EDGE 10W 60) to drive the engine in an for mapping with all the damages, than the most people in a whole racing season need.
The second head and the actual head is serious ported. The Intake and exhaust ports are only a little bit bigger than standard. I know to much porting with stock valves is contra productive. On both heads was the target to smooth the ports and not do make them bigger. The engine builder who made the second had cut stupidly the whole "bump" in the intake port. Well for So there was to less material of and the hydro broke one step down in the intake port!
We made the new head very serious. To shape and round the chrushing zone was a very good idea! We can drive much more ignition; the stock SR20det tendency to knock very early is removed.
All would be fine, if these EGT's goes not as high at long WOT's!

What are the temperatures before and after the intercooler?
What in the Total ignition advance?
What is the exhaust camshaft timing set to (degree'd to)?
What are the dimensions of the intercooler?
How Much boost at the intake manifold?

Sorry forgot to ask what fuel was used?
I ask this because 1.7bar on pump 98 Octane fuel can contain up to 3% ethanol here which means the mixtures need to be in the high 10's to stop the engine from self destruction.

Yes we drive with 98 octan gas. Can you explain that a bit more?? I think you loss a lot of power if you go in the 10 range.

fuels that contains ethanol usually has different stoichiometric ratio therefore in some cases needs more enrichment.
